Quick answer: Aerosol zinc spray and bulk cold galvanizing compound may use similar zinc-rich principles, but their solids, zinc loading, achievable DFT, application control and economical area differ. Decorative metallic sprays are selected mainly for appearance, while thermal sprayed zinc is a separate metallizing process. Choose by repair size, required thickness, access, appearance and the governing specification.
The words zinc spray are used for several different products. A can may contain a high-zinc repair coating, a bright metallic appearance coating or a general anti-corrosion paint. The label and current TDS must be checked.
This guide separates the product categories and prevents colour-based substitution.
Four Different Product Classes
- Bulk cold galvanizing compound: dense zinc-rich material applied by brush, roller or spray for larger areas.
- Aerosol zinc-rich repair coating: convenient for small repairs, edges and inaccessible areas.
- Decorative metallic spray: designed mainly to match fresh galvanized appearance and not necessarily equivalent in zinc protection.
- Thermal sprayed zinc: molten or semi-molten zinc projected onto blasted steel using specialised equipment.

Area and Film Thickness
Aerosol is convenient but has limited material volume and can make DFT control difficult over large surfaces. Overspray losses rise on open or complex geometry.
Bulk material is normally more economical for square metres of steel and allows brush application into irregular areas. Spray equipment must be suitable for dense zinc pigment and must maintain agitation.
Surface Preparation
All zinc-rich options still require clean, prepared metal. Aerosol convenience does not eliminate rust, oil, salts or old coating.
Thermal spray normally requires a high-quality abrasive-blast profile and specialised process control. Decorative spray preparation follows its own TDS and should not be assumed to provide sacrificial repair.
Aerosol Application Control
Shake for the full stated time, continue shaking during use, keep the can at the specified distance and apply multiple controlled passes rather than one heavy wet coat.
Clear the nozzle after use where instructed. Check the can temperature and environmental limits. Measure or otherwise verify the specified film build on critical work.
Bulk Compound Application
Power-mix the container to reincorporate settled zinc. Maintain agitation during spray use. Apply the manufacturer-specified coat sequence and DFT.
For ROVAL, the manufacturer publishes an approximately 80 μm total DFT system in two coats. Use the current TDS for exact settings.
Appearance Versus Protection
Fresh hot-dip galvanizing may be bright, while high-zinc repair coating may be matte grey. A bright silver repair can improve initial appearance but may have different zinc content and weathering.
State whether the project prioritises corrosion performance, colour match or both. If both are required, specify an approved duplex or finishing system.
Pakistan Procurement Checklist
- Obtain the exact product TDS and SDS.
- Confirm whether zinc content is stated in the dry film.
- Confirm pack size, batch and shelf condition.
- Check whether the product is corrosion-grade or appearance-grade.
- Verify compatible thinner and topcoat.
- Reject unlabeled material or unsupported “galvanizing” claims.
Do Not Use the Wrong Shortcut
Do not apply ordinary silver spray and describe it as a structural galvanizing repair. Do not use aerosol over rust without preparation. Do not mix different brands into one system without compatibility evidence.
Where the project cites ASTM A780/A780M or another specification, the selected material and thickness must meet that requirement.
